Well, it took a lot longer than I thought, but I got my front window back together today. Well, mostly together. I still have to put the fixed windows in, though they are pretty easy. I completely dissassembled the window, even removing all the jalousie glass holders.
The hardest part of the whole process was trying to get the finish right. The oxidation on the aluminum was really bad, too bad in fact. I was unable to get the discoloration to go away. I tried sandblasting, hand and power sanding, muriatic acid, and wire wheels. I ended up finding a mounted flap wheel to be the best I could do. I finished it with purple scotch brite pads, which gave the aluminum a decent mill finish look.
After that, reassembly was pretty straight forward. I used gutter sealant at the corners to prevent leaks. All of pieces go back in the same orientaion as they came out, and the screws set them in the right spot. I reused the clutch head screws, just becaseu i wanted to make sure the threads were exactly the same.
The glass holders were reinstalled using 5/32" oval head semi tubular rivets. I got them from Hanson Rivet, the model number is DF11-10-ST in aluminum plain finish. The original rivets were steel, but one of the reasons I changed them in the first place was that they rusted, and new steel ones will rust just as quick. I would have gone stainless, but they told me my hand squeezer would not be able to do it, so I went aluminum, hopefully they'll last.
Should be ready to install by next weekend.

I went the same route on my windows, just too much heavy pitting, scratches etc to get the gloss shine I wanted. I ended up with a mill finish. I still used an aluminum polish at the end to try an fight future oxidation.

I am looking for the rivets to put my windows back together. I was looking at Hanson like you said but I'm a bit confused...
You said you used 5/32" oval rivets.
The DF11 is a truss rivet not the oval like you said. The oval starts with a DF4 number. I need some clarification before I order. I don't want the wrong ones. If you could help that would be great!
Also just want clarification if you got 10 for the length?
Again. I don't want the wrong rivets.
What is the cheapest tool for setting these? I have looked around but none of the tools seem affordable at all. I just don't know how much tubular rivets I will need after the Shasta is done.
Maybe I am missing something. I could really use help on this part. Thanks. Brian

Brian, it certainly doesn't seem very straight forward. I believe the DF11-10-ST is what it said on the package. I recall calling and them not having exactly what I thought I needed. I told them my material thickness and diameter of the hole, and that is what they suggested. I'll try to double check tonight. As far as rivet tools, the cheapest one I could find was here: www.wicksaircraft.com/catalog/product_cat.php/subid=11142/index.html I didn't buy this one, as I thought it was maybe too cheap, though after actually getting another, they are pretty simple and this one may be just fine. On the one I got, I had th=o modify it a little by grinding the front of the yoke off a little, enough to get it into the corner. Another option is I could loan you mine, but I won't be done with it for probably 2 weeks. If you buy a squeezer, you also have to buy the right size squeezer set. Hanson Rivet has a minumum order of like $20 or something. All the rivets you'll need won't come close to the total, I think 100 rivets is like $5, but buying the squeezer set from them will bring it up to the minimum.

I just finished assambling 3 more windows. And I have rechecked the rivets, they are indeed the DF11-10-*. I couldn't find the original package anymore, I recall the shipped it in a custom ziploc bag with a hole in, so I tossed it. But, my handy calipers show me it within the tolerances of that specific truss head rivet. And Brian, you are right that the DF11 is a truss head. Maybe what I had originally wanted was an oval head and they didn't have it. Nonetheless, the truss heads worked nice.
That said, I took a much easier route this time finishing the windows. I took apart the glass holders, but left the frames together. I then took it all down to a media blaster and had them hit everythig with glass bead. Then I hit all the parts with purple scotch brite followed with some Mother's Aluminum Polish. This dramatically reduced my hand labor time, by about 75% and frankly I think it looks a little better then the front window. I'll get some pics up soon.

I didn't blast the front window, but I had the 3 side Jalousie windows and the one small HEHR side window blasted, along with all parts except the gass holders from the HEHR window, since the material is too thin and the blaster would have returned some twisted little unrecognizable shapes. Anyway, the cost was $150. Probably a bit high, but also everything in my area is more expensive than most of the rest of the country.

Oh yeah, Zachary's is great. I'm currently working about a block away from one of them, and go over for slices at lunch. I pick up half baked pizza's sometimes and bring them home to the family. Too bad they don't deliver.
